Opel GT Ignition Switch problem Diagnosis Guide~The Opel GT Ignition Switch is prone to internal resistance buildup & premature failure, due to a primitive circuit design which routes up to 30 amps from the battery through it, when the starter is cranking. (In the mid-1960’s, Opel rummaged through the parts bin, using the switch from the Opel Admiral, and some parts from French sources. In quality terms, think: Renault). Typically, there’s a puff of smoke, and you’re stranded. To help prevent this, the Opel GT Ignition Switch can be tested, either in the car (using key to turn) or off the car (using a screwdriver to turn), with a simple ohm meter. Use a common volt-ohm meter, to test the switch in the “start” position. Connect one test lead to the end of the solid red wire (A) and another to the end of the striped red/black wire (B). (See: “Fusebox View”). Release the switch for a moment. The ohms should revert back to infinity. If it doesn’t (if
measurement goes back and forth), the switch may have poor internal circuit isolation, which ndicates carbon buildup or overheated parts. (If so, spray-cleaning may provide a quick-fix). If the ignition switch is verified to be in working condition, the first protective action recommended is to install a protective 4-prong 30 amp relay in the starter circuit. An inexpensive relay will take up the brunt of the current when the starter is powered, keeping it out of your valuable original GT ignition switch. To install, you will need to assemble a harness, with 3 short wires, 4 clip ends and 2 eyelet connectors, to connect to 3 relay terminals, 1 solenoid terminal, 1 round solenoid battery post, and a (suggested) round ground on the chassis. The existing ignition connection will be transferred from the starter solenoid to the new relay (per schematic).

Opel Manta/Ascona/1900 Wiring Diagram~This instruction booklet and its diagrams refer to the labeled and color coded wires in the
harness by label and then its color, i.e. Power Antenna (Purple). If a diagram shows only a label then that wire is not provided in this harness, i.e. Ground. We recommend use of 14 gauge black wire for ground wires. To aid you we have highlighted important items and provided general diagrams for Ford, GM and MOPAR….

The Diagrams are based on the 4 basic sections of the wiring harness as it is shipped from the factory. They are the Front Section, Dash Section, Column Section and Rear Section . They are to help guide you as to which wires are in which section of the harness. For each section compare the wires in the harness to the layout of your car and its wiring harness. If rewiring a classic vehicle, review the original factory wiring diagrams and compare the two diagrams for circuits not in the EZ Harness, or circuits that are in the harness that you will not be needing.

Should the design of your vehicle require relocating wires note it on the diagram. An example of this would be if your wiper motor is mounted in the engine bay and not under the dash. In that case you would have to move the Wiper Power (Dk. Blue) wire out of the Dash harness and relocate it to the front harness. In this case, it would also be the time you traced your wiper control diagram in your factory wiring diagram and see if extra wires are required. It is best when adding wires to the harness for model specific systems to try to best match the color and gauge of the wire in the original harness to match the
factory wiring diagram…

(1) How to Verify #1 TDC Camshaft Sprocket Timing Generally, if an engine ran (without backfiring) prior to a tune-up, it can be presumed the timing marks are probably in alignment. If the engine doesn’t run, or backfires on cranking, or is low on power, then there is a chance it may be caused by cam timing being off. To inspect timing marks for #1 TDC alignment, the camshaft dowel pin needs to be in the lower-center “6 o’clock” position (1A), at the same time that the small ball marker on the flywheel is lined up with the pin in a window, on the lower passenger-side rear of engine (1B). Note: this is not how to align the cam timing but it is how to verify if you are aligned for #1 cylinder firing position. Cam timing is always done on #4 TDC, see below. To view the camshaft dowel pin, either remove the valve cover, or remove the triangular plate (held with three 10mm bolts) on front of the cylinder head. Use a flashlight, and consider the angle from which you are viewing, to determine correct “6 o’clock” position of the camshaft sprocket…

Vauxhall Cavalier/Opel 4 x 4 transfer box removal NOTE: If you are removing the txb to replace it with another, or a different viscous coupling assembly, check the prop shaft to txb connection flanges are the same. The difference appears to be between 8 & 16v models. NOTE: The exhaust system on a non-turbo is in the centre of the vehicle and may require removal rather than simply dropping the downpipe away, as is the case with the turbo variant. SUMMARY 1. SAFETY – FIRST DEPRESSURIZE THE ACCUMULATOR AND THEN DISCONNECT THE BATTERY (see detail item number 101 = dtn101 ) 2. Drain Oil from the Transfer Box (txb) and the gearbox. dtn103 3. Check necessity to disconnect the propshaft intermediate bearing housings. dtn105 4. Disconnect the Propshaft. dtn106 5. Remove & retain the offside ‘cast’ support bracket. dtn107 6. Remove and retain the offside drive shaft. dtn108 7. Remove and retain the inlet manifold plastic cover. dtn111 8. Disconnect & move aside, the vacuum pipe connection, brake servo to inlet manifold, at the manifold end. dtn112 9. Disconnect & move aside, the upper heater hose connection, at the cylinder head end. dtn113 10. Disconnect & move aside, the main air intake hose, at the inlet end. dtn114 11. Disconnect & move aside, the idle bypass hose, at the manifold end. dtn115 12. Disconnect & move aside, the flexible high pressure hose from the accumulator block. CAUTION: Some ATF Fluid loss) dtn116 13. Disconnect and retain the flexible high pressure hose from accumulator block to the txb. dtn117 14. Remove and retain the 3 bolts securing the gear change plate to the top of the gearbox/txb and move the plate to one side. (Limited movement) dtn118 15.
